Build the Rig Around the Weight, Not the Wish List
Every accessory catalogue starts at the bumper. Every successful build starts at the weighbridge, because payload is the one budget that cannot be extended.
The build is the most enjoyable part of overlanding and the part most likely to produce a vehicle that is worse than the one you started with. The failure mode is always the same. Each individual item is justified, each is fitted well, and the finished vehicle is 400 kilograms over its plated limit, understeers on gravel, eats rear tyres and cannot be insured after an accident.
Start at the weighbridge
Before you buy anything, take the vehicle to a public weighbridge, empty, with a full tank, and get a ticket showing the axle weights and the total. Compare it to the plate. What remains is your payload, and it must cover: people, fuel, water, food, tools, spares, recovery equipment, camping equipment, clothing, and every accessory you are about to fit.
For a mid-size four wheel drive, that figure is often between 500 and 700 kilograms, and two people with a full expedition kit consume most of it before anything is bolted on. This is the number that should decide the entire build, and it is the number almost nobody establishes first.
The order that works
- Tyres. Correct construction and size for the terrain, with a load rating that suits the loaded weight. Nothing else changes capability as much.
- Suspension. Springs matched to the actual loaded weight and dampers that can handle sustained corrugations. A vehicle that sits level under load, with its designed travel intact, is transformed.
- Protection. Sump and transfer case plates where the terrain warrants it. Modest, targeted, and not decorative steelwork across the whole underside.
- Storage. A drawer or shelf system that keeps weight low and stops the load moving in a crash. Loose objects in a vehicle are projectiles.
- Sleeping. Inside, on the roof or in a ground tent, decided by climate and how often you will move.
- Power and water. A second battery, a charging system and tanks, sized by the tools rather than by ambition.
A vehicle that is over its limit is not a well-equipped vehicle. It is a vehicle whose brakes, bearings and springs are all being asked to lie for you.
What usually turns out to be a mistake
Heavy steel bumpers front and rear on a vehicle that never sees an animal strike: 80 to 120 kilograms, all of it at the extremities, which is the worst possible place for it. Big lifts, which raise the centre of gravity, change driveline angles and make the vehicle worse on the road where it spends most of its life. Roof racks loaded with everything heavy, which does the same thing higher up. And elaborate built-in furniture in hardwood, which looks superb and weighs three times what the same design in plywood and aluminium would.
None of these are wrong in principle. They are wrong when they are fitted before the weight has been accounted for, and when they are fitted for a trip that is not the trip you will take.
Serviceability
Ask of every system: what happens when this fails, in the middle of nowhere, and can I bypass it? A fridge that fails should not stop the trip. An electrical system that fails should not immobilise the vehicle, which means the starting battery must be isolated from the living circuit. A water pump should have a manual alternative. A roof tent should not be the only place to sleep. Build so that any single failure costs comfort rather than the journey.
Then weigh it again
When the build is finished and the vehicle is packed for the actual trip, with people, water, fuel and food aboard, take it back to the weighbridge. Get the front axle, the rear axle and the total. It is a sobering ticket, and it is the only honest report on the project. If it is over, take things out; the tools section has a ledger to help you decide what.
Most builds pass this test with careful choices. The ones that fail almost always fail on the rear axle, because that is where the drawers, the water, the fuel and the spare wheel all live. Moving weight forward, or removing it entirely, is the only real fix.
Questions we get asked
Can I upgrade the plated weight?
Sometimes. Some manufacturers and specialist converters offer higher plating, and in some countries a certified upgrade with suspension and brake changes is possible. It is a legal and engineering process, not a sticker, and it never increases the axle limits by itself.
Roof tent or interior conversion?
A roof tent is cheap, fast and keeps the interior free, at the cost of a high load, fuel and having to break camp to drive. An interior conversion keeps weight low and lets you sleep without setting up, at the cost of space. Long-term travellers increasingly choose low and inside.
How much should a build cost?
Less than people spend. Tyres, suspension, a simple drawer system, a second battery and a fridge cover most of the value in overlanding, and can be done for a fraction of a show build. Money left over becomes travelling time, which is the actual objective.
